How do manufactuers decide if a design fault is not their problem?

I have a Ford Focus Diesel (03) which recently had the flywheel fail which made it undriveable. When the mechanic rang Ford to order the new one, the guy on the other end of the phone knew exactly which part number because 1000's of orders had been processed by him but when the mechanic asked for a discount as there was obviously a design fault, he imediately changed his story and said that it was rare for the flywheel to fail.
Has anyone else experienced this? |

yeah the flywheels are a common failure dont think there is a design fault just a bad idea due to the fact they cant handle the same sort of stress as a single mass flywheel.

I had exactly the same thing happen to my 03 Focus - my mechanic says it is a common problem - happens at about 50,000 miles. It cost around £1200 to replace, but no problems since. I just hope they have fixed it on the newer Focus.

My Focus is an (06) model and the flywheel has collapsed at 30,000 miles. Warranty is in place fortunately, however it is worth noting that the car does not need to have done a lot of miles to suffer from this perceived desing fault.

I have a 2002 TDCI Focus which has a terrible engine judder when starting from hot. Once started it runs fine. I suspect that the cause is the flywheel. My local Ford dealer replaced the pulley at the end of the crankshaft as it was showing stress cracks in the rubber but it has not solved the judder problem. The engine has only done 41000kms ( about 25000 miles). Are these the same symptoms others people are experiencing?

What were the symptoms prior to failing? My local Ford garage is hinting at a flywheel failure because the engine is juddering a lot when trying to start from hot. I really now suspect the rear engine stabiliser, what do you think?

I have now had the flywheel on my 2002 Focus TDCI replaced along with the clutch and assorted bits, at a cost of 1434 Euros (about 1300 pounds)! To have a major item like this go u/s at 41000 kilometres (25000 miles) is scandalous!!! Has anyone had a go at Ford about this. If not' it's time that the car buying public was made aware of this! Has anyone out there got contacts in the motoring press? Here's hoping but not holding breath.

I have heard that flywheel failure can also be a problem on Volkswagen 2 litre diesels so it is not confined to Ford. As Ford diesel engines are a combined Ford/Peugeot collaboration, Peugeots probably have the same problem. This must be a potential problem on all diesel engines presumably ?

Does anyone know about a conversion kit (to a single flywheel (?)) for the Flywheel, and how much it costs to fit and how successful it is?
